Battery Inspection, Cleaning, Filling, and Replacement

The short version — Batteries fail from sulfation, corrosion, or physical damage; you diagnose which one you're looking at, service what can be serviced (clean terminals, top off with distilled water), and replace what can't (cracked or bulging case), always disconnecting negative first and protecting yourself from acid and explosive gas.

What the battery actually does

The battery's job is to store chemical energy and turn it into electrical energy so it can deliver cranking current to the starter and run the electrical system before the engine fires. Once the engine is running, the battery doesn't just sit there — it acts as a voltage stabilizer/buffer for the charging system, smoothing out the load on the alternator. Understanding this dual role matters on the test: a "good" battery isn't just one that cranks the engine, it's one that can also absorb electrical noise and load swings once the charging system takes over.

Inside a lead-acid battery you've got lead plates (negative) and lead dioxide plates (positive) sitting in a sulfuric acid/water electrolyte. When the battery discharges, both plates convert toward lead sulfate and the reaction produces water, which dilutes the electrolyte — that's why a dead battery reads a lower specific gravity. Charging drives this reaction backward, turning the lead sulfate back into lead and lead dioxide and concentrating the acid again. This is the chemistry behind almost every symptom you'll test on: state of charge, sulfation, and electrolyte level all trace back to this one reaction running forward or backward.

Reading the failure: sulfation, corrosion, and case damage

If a battery sits at a low state of charge for too long, the lead sulfate on the plates hardens into large crystals — this is sulfation. Sulfated plates lose surface area, so cranking power drops, and in bad cases the battery becomes hard or impossible to recharge at all. This is why a battery that's been sitting in a car in storage, or one that's been chronically undercharged, often needs replacement even though nothing "broke" — the chemistry itself degraded.

Corrosion tells its own story. White or green buildup at the terminals usually comes from electrolyte gassing/leakage, or from corrosion between dissimilar terminal and cable metals. Either way, that corrosion — or just loose terminals — adds resistance in the circuit, and high resistance shows up as slow crank, dim lights, or a no-start, even though the battery itself tests fine. This is a key testable point: don't assume a no-start means a bad battery. Check the terminals and connections first.

Physical damage is the other big red flag. A cracked case, a bulging case, or swollen sides point to an internal short, overcharging, or freeze damage — and any of these means the battery gets replaced, not serviced. There's no cleaning or filling that fixes a cracked or swollen case.

Service procedures: cleaning, filling, and cable safety

Cleaning means removing corrosion from the terminals and cable ends with a wire brush or terminal cleaning tool, and neutralizing any spilled acid or corrosion with a baking-soda-and-water solution — but keep that solution away from the vent caps so it doesn't get into the cells and neutralize the electrolyte itself.

Checking electrolyte level only applies to serviceable (non-sealed) batteries. You look at each cell against its fill line or ring, and if it's low you top it off with distilled water only — never electrolyte, never tap water. Tap water introduces minerals that contaminate the cells; electrolyte would throw off the acid concentration. There's a timing detail worth remembering: top off after charging, not before — if you fill to the line on a discharged battery and then charge it, the gases expanding the fluid during charging can push acid out over the top.

Terminal identification and cable order is a straightforward but heavily tested procedure point. The positive terminal is the larger post, often marked red; the negative is the smaller post, often marked black. When you disconnect a battery, pull the negative (ground) cable first, and reconnect it last. The reason is simple: with the ground cable off, your wrench can't complete a circuit to chassis ground even if it touches something metal — so working on the positive side or a metal component with only the ground disconnected is much safer. If you disconnect positive first, a tool bridging the positive post to any grounded metal will spark or short.

Safety around gas and acid applies during charging and jump-starting both. Charging and jump-starting produce hydrogen and oxygen gas from the electrolyte, and that mix is explosive — no open flame, no sparks nearby, and make sure there's ventilation. On top of that, always wear eye protection around a battery, because you're dealing with both acid and explosive gas hazards at the same time.

Easy to mix up

  • Sulfation vs. corrosion — sulfation is a chemical breakdown inside the battery from being undercharged; it ruins capacity. Corrosion is buildup outside, at the terminals, from gassing or dissimilar metals; it causes high resistance but doesn't mean the battery itself is bad.
  • Cable disconnect order — negative off first, negative on last. Reversing this defeats the whole point of the safety sequence.
  • When to add water — top off after charging, not before, to avoid overflow as the fluid expands from gassing.

Check yourself

Question: A customer's car cranks slowly and the headlights are dim, but a load test shows the battery itself is good. What should you check next, and why?

Check the terminals and cable connections for corrosion or looseness. Corroded or loose terminals add resistance to the circuit and can cause slow crank or dim lights even when the battery tests good.

Question: Technician A says a bulging battery case should be cleaned and returned to service if it still holds a charge. Technician B says a bulging case means the battery should be replaced. Who is right?

Technician B. A bulging or swollen case indicates internal short, overcharging, or freeze damage, and that calls for replacement — cleaning won't fix physical case damage.

Question: Why do you disconnect the negative cable first when servicing a battery, and which cable goes back on last?

Disconnecting the negative (ground) cable first means a tool that accidentally touches chassis ground while you're working can't complete a circuit and arc. The negative cable also goes back on last, for the same reason.
