Brake Line, Hose, and Fitting Replacement and Fabrication

The short version — Rigid lines must be double-walled steel (never copper or single-wall), flares must match the fitting type (double flare vs. ISO), and any line or hose replacement isn't finished until it's bled, pressure-checked for leaks, and inspected for correct routing.

Rigid Lines vs. Flexible Hoses — Know the Job of Each

The hydraulic system moves fluid from the master cylinder and the ABS/HCU out to each wheel brake. Rigid steel line handles the chassis-mounted runs — the parts that don't move relative to the frame. Flexible hose picks up wherever the suspension or steering moves — at the wheels, across control arms, anywhere a solid tube would crack from flexing.

For rigid line material, there's only one right answer: double-walled steel tubing, or an approved corrosion-resistant equivalent. Copper tubing and single-wall tubing are not acceptable for hydraulic brake lines — they can't handle the pressure and fatigue cycling safely. If a question describes someone running copper line "because it's easier to bend," that's the wrong answer every time.

Cutting, Flaring, and the Two Flare Types

Before you ever clamp a flaring tool onto a tube, three prep steps have to happen:

  • Cut the tube square — an angled cut won't seal.
  • Deburr it — inside and outside, or the flare won't form evenly and can crack.
  • Clean it — debris trapped in the flare becomes debris trapped in the hydraulic circuit.

Once the tube is prepped, the flaring tool clamps it and forms the flare in the sequence specific to that tool — meaning don't skip steps or improvise the order, follow the tool's staged process (forming/adapter step, then the final flare step for double flares).

Two flare types show up on the test, and they are not interchangeable:

  • Double flare — formed by two folding operations that fold the tube wall back onto itself. This produces a thicker, more leak-resistant sealing surface, because you've doubled the metal at the sealing face.
  • ISO flare — produces a rounded, bubble-shaped end that seats against a matching cone shape inside the fitting. It's a completely different geometry than the double flare, and it needs a fitting built for that cone seat.

Why it matters: put a double-flare fitting on an ISO flare (or the reverse) and the sealing surfaces don't match — you get a leak path even though the flare itself looks fine. The flare type has to match what the fitting was designed for.

Flexible Hose Construction and What Failure Looks Like

A flexible hose is built in layers: inner tube (rubber or equivalent, carries the fluid), reinforcing braid, and outer cover. The braid is the layer doing the structural work — it's what keeps the hose from ballooning out under hydraulic pressure.

That's why a swollen or bulging hose under braking pressure means the internal reinforcement has failed. The rubber alone can't contain system pressure; without sound braid underneath it, the hose stretches like a balloon instead of staying rigid, and pedal effort/feel goes soft or spongy under load.

Inspection: What You're Looking For and When to Replace

Walk the lines and hoses looking for:

  • Corrosion (especially pitting) on rigid line
  • Kinks
  • Chafing — line or hose rubbing against something
  • Cracking
  • Bulging
  • Routing/support problems — is it clamped where it should be, and does it clear moving parts and hot components?

Two clear replace-it calls from these findings: any hose showing surface cracking into the reinforcement layer gets replaced, and any line with corrosion pitting gets replaced. Don't try to clean up pitted line or patch a cracked hose — those are structural failures waiting to happen under pressure.

Finishing the Job: Bleeding, Leak Check, and Fluid Handling

Replacing the line or hose isn't the last step. After installation:

  • Bleed the system to get air out of the circuit.
  • Check every new fitting for leaks with the pedal applied — you want system pressure on the joint while you look, not just a static check.
  • New flares get pressure-tested for seepage — a flare can look perfect and still weep under pressure if it wasn't formed or seated right.

Also remember fluid handling basics that matter on a job like this: brake fluid attacks paint and certain plastics/rubbers not rated for it, so contain spills and protect the work area. And flush the line of debris before it goes into the hydraulic circuit — any grit or cutting residue left inside becomes a problem downstream in a caliper or ABS valve.

Easy to Mix Up

  • Double flare vs. ISO flare — double flare = folded-over tube wall for a flat, thick seal face; ISO flare = rounded bubble shape that seats in a cone. Different shapes, different fittings, not interchangeable.
  • Corrosion pitting (rigid line) vs. reinforcement cracking (hose) — both are automatic replacement calls, but they're different failure modes on different components. Pitting is a line problem; cracking into the braid is a hose problem.
  • Copper tubing is sometimes tempting because it's easy to bend, but it is never acceptable for brake hydraulic lines — only double-walled steel or an approved corrosion-resistant equivalent.

Check Yourself

Question: A technician needs to replace a section of rigid brake line and only has copper tubing on hand. Is this acceptable if it's double-walled copper?

No. Rigid brake line must be double-walled steel tubing or an approved corrosion-resistant equivalent. Copper tubing is not acceptable for hydraulic brake lines regardless of wall construction.

Question: Technician A says a bulging brake hose under pedal pressure indicates the outer cover is damaged. Technician B says it indicates the internal reinforcement (braid) has failed. Who is right?

Technician B. The reinforcing braid layer is what prevents the hose from ballooning under pressure. A bulge under braking means that reinforcement has failed — the outer cover isn't what's containing hydraulic pressure.

Question: After forming a new double flare and installing the line, what two checks confirm the job is done correctly?

The system must be bled, and the new flare/fitting must be checked for leaks with the pedal applied — new flares specifically should be pressure-tested for seepage before the vehicle goes back in service.
