Testing Pedal Free Travel and Power Booster Function

The short version — With the engine off, pump the pedal to kill stored vacuum, hold pressure, then start the engine — the pedal should drop slightly if the booster is doing its job. No drop means no assist, and you need to figure out why before you condemn the booster itself.

What free travel actually is

Pedal free travel is the small bit of pedal movement that happens before the pushrod even contacts and starts moving the master cylinder piston. This is normal. It exists even on a perfectly healthy booster — it's just built-in clearance in the linkage. Don't mistake normal free travel for a problem. The real diagnostic test isn't about measuring that clearance in isolation — it's about watching what the pedal does when the engine starts, which tells you whether the booster is actually assisting.

The engine-off / engine-running drop test

This is the core test for this task, and it's testing whether the booster is providing power assist by comparing pedal depression with the engine off versus running.

Here's the procedure, step by step:

  • With the engine off, pump the brake pedal several times. This bleeds off any vacuum that's still stored in the booster from the last time the engine ran, so you're starting from a "dead" booster with no reserve.
  • Hold steady light pressure on the pedal after that pumping.
  • While still holding that pressure, start the engine.
  • Watch and feel the pedal. If the booster is working, the pedal should fall slightly, or suddenly feel easier to push, as engine vacuum (or hydraulic pump pressure) reaches the booster.

Why does this happen? Once the engine fires, vacuum (or pump pressure on hydro-boost/electro-hydraulic systems) shows up at the booster and starts doing part of the work of pushing the master cylinder piston for you. Your foot doesn't have to work as hard to hold the same position, so the pedal sinks a little further under the same light pressure — that's the assist kicking in.

If there's no perceptible pedal movement or change in effort when the engine starts, that tells you the booster isn't getting vacuum/pressure, or it isn't converting it into assist. That points you toward:

  • A faulty booster itself
  • A bad check valve
  • A leaking or disconnected vacuum hose
  • On hydro-boost or electro-hydraulic setups, a pump or valve problem

The hold-and-shut-off check

There's a companion test that checks the other half of the system — whether the booster holds vacuum instead of just receiving it.

  • With the engine running, depress and hold the pedal.
  • Shut the engine off while still holding pedal pressure.
  • The pedal should not rise noticeably.

If the pedal creeps back up after you kill the engine, the booster (or its check valve) isn't holding vacuum — it's leaking it back out. The check valve's whole job is to trap vacuum in the booster so you still have assist for a stroke or two after the engine dies. A rising pedal here means that seal isn't doing its job.

Don't blame the booster too fast

Before you write up a booster as bad, always confirm the engine is actually supplying adequate vacuum and that the hoses are intact. A vacuum leak somewhere else in the system — a cracked hose, a bad fitting, low engine vacuum — can produce the exact same symptom as a failed booster: no pedal drop when the engine starts. The booster can be perfectly good and still fail this test if it's simply not getting fed. Check the supply side first, or you'll replace a good booster and the complaint comes right back.

Easy to mix up

  • Free travel vs. the pedal-drop test — free travel is just clearance in the pedal linkage, present all the time, healthy or not. The pedal-drop test is a dynamic comparison (engine off vs. running) that specifically checks booster assist. Don't confuse "measuring free play" with "testing the booster."
  • No pedal drop on startup vs. pedal rising after shutoff — these are two different tests checking two different things. No drop on startup = booster isn't receiving assist (supply problem: hose, check valve, vacuum source, pump). Pedal rising after shutoff = booster isn't holding assist (check valve or booster seal leaking it back out).
  • Booster fault vs. supply fault — a bad vacuum hose or low engine vacuum can look exactly like a bad booster in the drop test. Always rule out the supply side first.

Check yourself

Question: You pump the pedal several times with the engine off, then hold light pressure and start the engine. The pedal doesn't move at all. What does this tell you, and what should you check before condemning the booster?

It means the booster isn't providing assist — it's either not receiving vacuum/pressure or not converting it. Before replacing the booster, verify engine vacuum supply and check the vacuum hose for leaks or disconnection, since a leak elsewhere can produce the same no-drop symptom as a bad booster.

Question: Technician A says pedal free travel should be zero on a properly functioning power booster. Technician B says a small amount of free travel is normal even when the booster works fine. Who is right?

Technician B. Free travel is the small movement before the pushrod takes up clearance and starts moving the master cylinder piston — it's present even on a fully functional booster. Zero free travel is not the expected normal condition.

Question: With the engine running, you hold the brake pedal down and shut off the engine. The pedal slowly rises. What does that indicate?

The booster (or its check valve) isn't holding vacuum — it's leaking, so it can't keep assisting the pedal after the engine stops. The pedal should not rise noticeably if the check valve and booster seal are holding properly.
